The customer reported multiple problems:

  • Hard starting, especially in the morning
  • Engine runs rough at idle
  • Noticeable loss of power under load

  • No major fault codes stored

These symptoms strongly suggested a fuel system issue, particularly related to common rail pressure.


🔍 Step 1: Initial Scan with Isuzu US-IDSS (Isuzu Common Rail Pressure Too Low)

  • No critical DTCs related to injectors or pump

📊 Step 2: Live Data Analysis – Rail Pressure Check

  • Desired Rail Pressure
  • Actual Rail Pressure
  • Fuel Quantity Control Valve (FQCV)
  • Injector feedback values

⚠️ Key Findings:

  • Actual Rail Pressure was significantly lower than Desired
  • Pressure dropped further under acceleration
  • ECU was attempting to compensate, but unable to reach target

🧪 Step 3: Injector Balance Test

Next, we performed an injector balance / return flow test using US-IDSS.

Results:

  • One injector showed abnormally high return flow
  • Other injectors were within normal range

👉 This indicated that fuel was leaking internally through the injector, reducing rail pressure.

🔧 Step 4: Root Cause Identified

✅ Root Cause:

Worn injector causing excessive return flow

  • Fuel returned to tank instead of maintaining rail pressure
  • Rail pressure could not build up properly
  • ECU could not compensate under load

This is a common issue in high-mileage diesel engines, but often overlooked without proper testing.


🔄 Step 5: Repair & Final Verification

Repair Actions:

  • Replaced faulty injector
  • Checked fuel lines and connections
  • Cleared ECU adaptive values

Final Testing:

  • Engine started smoothly
  • Rail pressure matched target values
  • No hesitation or power loss
  • Stable idle

✅ Result:

  • Desired vs Actual Rail Pressure = Normal
  • Engine performance fully restored
  • No fault codes returned
